The present automation system comes in to existence through its various stages. In the past, System is done through relay and contactor logics. Since the human intervention is more, the scope of errors was also more. But with the advent of microprocessors several new tools as PLC’s, SCADA and DCS come in to use. These have reduced human intervention, which in turn has increased accuracy, precision and efficiency. This case study deals with the incidental release of toxic chlorine gas from the chlorine charging station to chlorine reactor in colour pigment manufacturing industry. The probable causes of the accidents are due to manual handling of toxic gases. The analysis and design of system is to be done identify the possible errors and the unsafe activities and take safe preventive measures. It is a great opportunity to learn and design a safer plant in the future. The used toxic gases are controlled by Programmable logic Controller (PLC) using Integrated Mechatronics approach for the automation of processes.
